Why does the sidewall crack or fall off? Causes and How to Extend Belt Life

Corrugated sidewall conveyor belts are the most practical solution for steep-angle bulk material lifting across quarries, sand plants, coal yards, chemical fertilizer factories and port terminals. Unlike flat belts and chevron belts limited by inclination angle, corrugated sidewall belts with cleats can achieve continuous lifting at angles up to 75°, greatly saving plant space and civil engineering investment.

However, after collecting field failure data from hundreds of bulk handling projects, our engineering team found that 68% of premature sidewall belt failures are sidewall root cracking or separation from the base belt, far exceeding base belt wear, cleat breakage and other faults. Many overseas buyers share the same painful experience: low-cost sidewall belts purchased from suppliers with backward bonding technology often fail within only 6–12 months, causing frequent shutdowns, production losses and high replacement costs. In contrast, well-designed hot-vulcanized integrated sidewall belts can run stably for 24–36 months under the same material and inclination conditions.

This article systematically sorts out the measurable root causes of sidewall cracking and falling off, compares core performance data through tables, analyzes hidden risks that are easily ignored in procurement and installation, and provides operable maintenance and selection suggestions for plant managers, maintenance engineers and procurement teams.

Main Causes of Sidewall Cracking & Falling Off

1.1 Bonding process difference (the top cause of sidewall separation)

The bonding peel strength between corrugated sidewall and base belt is the decisive performance index for anti-fall-off performance. The biggest quality gap between different suppliers lies in whether they adopt hot vulcanization integration or simple cold glue bonding. Many manufacturers choose cold bonding to cut production cycle and raw material cost, and the defect is often concealed in factory sampling inspection. Micro-cracks will gradually expand under repeated bending and shear load after formal operation.

Bonding Type

Peel Strength

Fatigue Working Life

Typical Service Cycle

Core Feature

Cold bonding

≤12 N/mm

2000–3000 working hours

6–12 months

Only surface adhesion; obvious glue line at the joint; micro-cracks expand rapidly under cyclic bending and shear

Hot vulcanized integration

≥17 N/mm

8000–12000 working hours

24–36 months

Rubber molecular crosslinking and fusion, seamless transition at root; passes ISO 252 adhesion test, excellent anti-shear and anti-fatigue property

Cold bonding relies only on chemical glue to stick the sidewall onto the base belt. When the conveyor runs continuously, the sidewall is pulled and squeezed every time it wraps around the pulley. The glue layer will fatigue and fail gradually, especially in high-temperature outdoor environments. High temperature softens the adhesive and accelerates delamination. Hot vulcanization makes the sidewall rubber and base belt rubber fuse into one whole piece at high temperature and pressure, and there is no weak adhesive layer at the junction. This is the fundamental guarantee to avoid sidewall peeling.

1.2 Fatigue crack from repeated bending and stress concentration

The root position of the corrugated sidewall is the most concentrated stress point of the whole belt structure. Every time the belt passes around the head pulley and tail pulley, the sidewall undergoes one complete cycle of compression and stretching deformation. If the pulley diameter is too small, the bending deformation of the sidewall root will increase sharply, and fatigue cracks will start from the root and extend upward along the corrugation. Besides, sidewalls with a sharp right-angle root have far higher stress concentration than those with smooth arc transition.

Typical Failure Phenomenon

Meet the standard minimum requirement

Baseline (100%)

Normal service cycle, slow aging

20% smaller than the required value

41% shorter

Fine vertical cracks appear at sidewall roots after 4–6 months

30% smaller than the required value

62% shorter

Rapid crack propagation, partial sidewall peeling within 8 months

Sidewall height also has a direct impact on stress load. Sidewalls higher than 120 mm will produce larger bending moment during winding. If the supplier does not design a smooth transition arc at the root, fatigue damage will accumulate rapidly. Vertical cracks spread from the root to the wave peak of the sidewall. Many customers only focus on sidewall height and cleat spacing when placing orders, ignoring the matching pulley diameter requirement, which leads to premature belt damage even if the bonding process is qualified.

1.3 Unsuitable rubber compound for working temperature

Rubber elasticity and toughness change greatly with ambient temperature and material temperature. Standard rubber formula is only suitable for conventional temperature conditions. If the formula is not adjusted according to the site environment, the sidewall will lose elasticity and crack easily.

* When the ambient temperature drops below -20°C, ordinary rubber becomes hard and brittle, and the elongation at break drops sharply. Once impacted by falling materials or bent around pulleys, cracks are easy to generate.

* When continuously conveying hot materials above 80°C, the rubber matrix will accelerate aging and harden, and the bonding interface between sidewall and base belt will degrade, reducing peel strength.

1.4 Mechanical damage from misalignment, jamming and overloading

Belt tracking deviation, foreign object jamming and overfilling are common man-made damage factors in site operation.

* Belt misalignment: If the belt runs off-center, the sidewall will keep rubbing against the metal frame or guide liner of the conveyor. In severe deviation conditions, the sidewall rubber can be worn through within 3–5 months.

* Foreign material jamming: Lump stone, iron blocks and metal scraps stuck between the sidewall and pressure roller will tear the corrugated sidewall structure instantly.

* Overfilling pockets: Too much material loaded into the space between cleats creates continuous lateral extrusion force on the sidewall, increasing shear load and accelerating root cracking.

Practical Methods to Extend Sidewall Belt Service Life

2.1 Prioritize hot-vulcanized integrated sidewall belts with arc root design

Avoid cold-bonded sidewall products as much as possible for long-term production lines. Our corrugated sidewalls and transverse cleats are integrally hot-vulcanized with the base belt under high temperature and pressure. We adopt smooth arc transition design at the sidewall root to disperse concentrated stress. Under the same quarry working condition, this arc root design extends the belt's service life by 30% compared with conventional straight right-angle root sidewalls, and greatly cuts unplanned downtime caused by sidewall failure.

Before confirming the order, you can ask your supplier to provide the ISO 252 adhesion peel test report. Our acceptance standard for qualified products is peel strength ≥17 N/mm. If the supplier cannot provide a formal test certificate, the risk of cold bonding substitution is very high.

2.2 Match pulley diameter and control conveyor inclination strictly

Do not arbitrarily use a small-diameter pulley to save equipment cost. The minimum pulley diameter must match the sidewall height. Meanwhile, the actual operation inclination cannot exceed the rated design angle of the belt. Running a 60° rated belt under 75° lifting condition will directly double the shear stress on the sidewall root.

When you design a new conveyor system, send your lifting height, inclination angle and pulley parameters to our engineering team. We can help you verify whether the sidewall specification matches the whole machine, and avoid hidden troubles from mismatched parameters in the early stage of the project.

2.3 Select rubber compound matched to your site temperature and material property

We provide three mainstream rubber formulas for different working conditions, and customized formulas are available for special corrosive materials:

Standard sidewall rubber:

* -20°C ~ +80°C, suitable for general quarry aggregate, sand, coal and grain conveying. It balances wear resistance, elasticity and cost.

* Cold-resistant sidewall rubber: -40°C ~ +70°C, specially developed for open-pit mines and outdoor sites in cold zones. It maintains good low-temperature flexibility and will not become brittle in cold winter.

* Heat-resistant sidewall rubber: Continuous working temperature up to 120°C, suitable for sinter, hot coke and high-temperature mineral conveying. It delays rubber aging and keeps stable bonding strength under heat.

For chemical fertilizer and chemical plant projects with acid and alkali dust, we can also supply acid & alkali resistant sidewall rubber to prevent rubber corrosion and cracking.

2.4 Standardize installation, tracking adjustment and daily inspection management

Even the highest-quality hot-vulcanized sidewall belt will fail prematurely without scientific installation and maintenance.

1.Complete laser alignment before full-load trial run. The belt running deviation should be controlled within ±1% of belt width. Install self-aligning idlers to correct deviation automatically.

2.Adjust belt tension properly. Over-tension will continuously increase static shear force on sidewall roots; insufficient tension will cause belt slippage and generate friction heat to damage the bonding interface.

3.Form a fixed inspection cycle: Check sidewall root micro-cracks, cleat looseness and sidewall abrasion every 200 working hours. Timely treatment of tiny defects can prevent catastrophic failure. Statistical data shows regular inspection can reduce abnormal sidewall failure by more than 80%.

4.Optimize feeding chute and skirt board structure. Slow down the impact speed of falling materials and limit the feeding volume to avoid overfilling the pockets between cleats. Block metal debris and oversized lump materials with a grid screen at the feeding port.

Conclusion

Sidewall cracking and detachment are almost never sudden accidents. Most failures are caused by poor bonding technology, mismatched rubber formula, unreasonable system parameter design or irregular daily maintenance. Many buyers only compare unit price when inquiring, ignoring the huge hidden cost of frequent shutdown and belt replacement brought by low-quality cold-bonded products.

A qualified hot-vulcanized integrated corrugated sidewall belt, operated strictly within design parameters and maintained with regular inspection, can achieve stable service life of 24–36 months for most bulk lifting scenarios. It brings lower comprehensive operating cost for your plant in the long run.

FAQ  常见问题

Q: If minor cracks appear only at the sidewall root, can I repair it instead of replacing the whole belt?

A: It depends on the size and penetration degree of cracks. Cracks shorter than 5 mm and not penetrating the whole rubber layer are only surface micro-cracks, which can be repaired with special rubber repair compound on site in time. However, if cracks extend over 15 mm or run through the sidewall root, replacement is strongly recommended. In this case, invisible delamination has already formed inside the bonding interface, and temporary repair cannot avoid falling off in a short time.

Q: Can I use ordinary hot vulcanized sidewall belt for high-temperature sinter conveying?

A: Ordinary hot-vulcanized sidewall belts are only suitable for materials below 80℃. For sinter, hot coke and clinker above 80℃, you need to select our dedicated heat-resistant sidewall formula. The heat-resistant version maintains stable peel strength and rubber elasticity under continuous high temperature, and its aging rate is much lower than standard rubber.

Q: How to verify whether the supplier really adopts hot vulcanization instead of cold bonding?

A: There are three practical inspection methods. First, check the ISO 252 peel test report, and confirm the test peel strength ≥17 N/mm. Second, observe the junction of sidewall and base belt carefully: hot vulcanized products have a seamless fusion transition line, while cold-bonded ones leave a clear visible glue line. Third, you can request a sample for destructive peel test. Cold-bonded sidewall will separate along the glue layer easily, while hot-vulcanized samples show rubber tearing rather than interface separation.

Q: Is the sidewall easy to crack when conveying sharp angular stones?

A: Yes. Sharp lump aggregate will cause continuous cutting damage to the sidewall surface and root. For quarry and crushed stone sites, we can add an extra wear-resistant cover layer on the sidewall and cleat surface to improve cut resistance and extend the service life in abrasive working conditions.
